Weld overlay deposits an alloy 625, 825, C-276, or 316L layer on carbon/CrMo steel substrate — structural strength from the base, corrosion resistance from the overlay at 15–30% of solid CRA cost. First-layer dilution must be ≤10–15% to preserve PRE; two-layer overlay standard for sour service. NDE: bond-line straight-beam UT for disbanding, Feritscope for dilution verification, XRF PMI for surface chemistry. Minimum overlay 3 mm after machining (5 mm for NACE sour service).
WFI systems require Ra ≤0.5 µm (ASME BPE SF0/SF1); clean steam and food-grade (3-A, EHEDG) require ≤0.8 µm. Electropolishing removes 10–30 µm from micropeaks, improves Ra 30–50%, and raises Cr:Fe surface ratio from ~1.5:1 to 2.5:1 for better corrosion resistance. Passivation per ASTM A967: citric acid (preferred — no nitric hazard) or nitric acid; copper sulfate acceptance test confirms absence of free iron. BPE-grade 316L: ≤0.010% S, ≤0.5 FN delta ferrite, EN 10204 3.1 heat traceability.
254 SMO and AL-6XN have PRE ≈43–47 (≈ super duplex 2507), vs duplex 2205 PRE ≈34–36. Key difference: duplex 2205 resists Cl-SCC to ~150°C (ferrite pins crack propagation); 6Mo austenitic susceptible above ~100°C at high chloride. 6Mo wins for cryogenic service (FCC structure, no ferrite embrittlement below −50°C), single-phase weldability, and orbital welding. Duplex 2205 wins on yield strength (450 MPa vs 310 MPa), cost (1.5–2× vs 3–4.5× 316L), and hot chloride SCC resistance.
